A wild guess: what's the partition size for your boot partition? If bigger than 256MB, try something along 240MB and report back.
I've had trouble with big boot partitions in the past (10 years ago under TOS 4.04 or the Milan? dunno, but anyway). They _should_ work, but sometimes they don't...
